In modern industrial automation systems, measurement signals from sensors and control signals sent to actuators often need to travel long distances, pass through multiple control panels, and interface with various devices. During transmission, these signals are susceptible to attenuation, electromagnetic interference (EMI), and ground potential differences, all of which can lead to inaccurate measurements.

A signal isolator is designed to address these challenges by ensuring stable and accurate signal transmission. This article explains what a signal isolator is, its construction, operating principle, classification, and practical applications in industrial measurement and control systems.

What is a signal isolator?

A signal isolator is an electronic device that provides galvanic isolation between the input signal circuit and the output signal circuit while accurately transmitting the original signal value from the source to the receiving device. In other words, it receives a signal from a sensor or controller and reproduces an equivalent output signal without a direct electrical connection between the input and output sides.

In industrial measurement and control systems, a signal isolator acts as an intermediate protective layer between field devices such as sensors, variable frequency drives (VFDs), and control valves and central control systems, including PLCs, DCSs, and SCADA systems. A signal isolator performs two primary functions:

  • Prevents ground loops, which occur when two devices with different ground potentials are connected through the same signal circuit, causing unwanted current flow and measurement errors.

  • Protects sensitive measurement equipment from abnormal voltage surges, lightning-induced transients, and electrical noise generated by high-power equipment such as motors and variable frequency drives.

Signal isolator - The basic construction

A signal isolator is typically designed as a DIN rail-mounted module for installation inside electrical control panels. It consists of three primary functional blocks that work together to receive, isolate, and reproduce signals.

- Input stage: The input stage receives signals from the source device. It is commonly designed to support standard industrial signal formats such as 4-20 mA, 0-10 V, or RS-485.

Isolation stage: The isolation stage employs components capable of transferring signals without allowing direct electrical current to pass. The most common technologies include:

  • Isolation transformers for analog signals
  • Opto-couplers for digital signals and industrial communication

- Output stage: The output stage reconstructs the isolated signal into a format suitable for the receiving device. It can either maintain the original signal type or convert it into another standard industrial signal.

In addition to these three main sections, many signal isolators also incorporate an independent power supply, status indicator LEDs, and standard terminal blocks to simplify installation and maintenance.

Signal isolator - The working principle

The operating principle of a signal isolator consists of three sequential stages: signal acquisition, galvanic isolation, and signal reproduction. These processes occur almost instantaneously, ensuring that the control system's response time remains unaffected.

First, the analog or communication signal from the source device enters the input stage, where it is conditioned and converted into a suitable format for transmission through the isolation stage.

Next, the signal passes through a non-conductive isolation medium. This mechanism completely separates the input and output circuits electrically, preventing direct current flow while preserving the signal's amplitude or frequency with high accuracy.

Finally, the signal is demodulated or converted back into the required standard output format, such as 4-20 mA, 0-10 V, or Modbus RTU over RS-485, making it ready for connection to a PLC, DCS, or display device.

Types of signal isolators

Today's signal isolators are available in a wide range of configurations and can be classified according to different criteria depending on the application requirements.

Based on input and output signal types, signal isolators can be categorized as follows:

  • Analog signal isolators, designed for current and voltage signals such as 4-20 mA and 0-10 V, commonly used in temperature, pressure, level, and flow measurement applications.
  • Digital and communication signal isolators, designed for on/off signals and industrial communication protocols such as RS-485 and Modbus.
  • Hybrid signal isolators, capable of processing both analog and digital signals within a single module.
